I think it may have something to do with the extremely small dimensions you are utilizing. The results seem best viewed in 2Dwireframe. Once I switch to a realistic or conceptual view 99% of the time the geometry goes whacko. It's a problem that I'm not interested in spending any more time on at the moment. I'll continue to mull it over in my mind though and if a different approach pops into my head then I may have another go at it. This is what my last 2Dwireframe attempt looked like.
